Actually, I'll only need 3. I have a couple of thread counts that I think will land between 9" - 9½". That would give many alternating pleats and only use 3 yards. 45" hips should use about 3½ yards and even a gentleman of substance, 50" around would only need 4 yards to get 40 pleats. Those are ⅝" reveal pleats that are 2" deep from double width yards, if my math is right. Those NS Highlanders are pretty smart about their kilts. All this brings the cost down to about $85 for 6 yards and $100 for 7 yards of cloth only. Things are different for pleating to the sett when a slim man might still want the full 8 yards.
I guess I can say I'm definitely preferring the larger sett now. Thanks for the suggestion Gabe. 
As for a cut off time, I don't feel we need to make one at this point, certainly not until we get another participant.
